Well, I have had a nice 89 240sx hatch for a while now, and I bought a KA24E engine and tranny looking to throw it in it. But low and behold, I take out the old blown engine, and I see tons of rust. So much, I don't even feel safe driving with a new motor and tranny in it, because of worries of it falling out.WHAT DO I DO?!?!
HOW CAN I FIX?!?!?
FOR CHEAP!?!?

The only way I know is chopping the bad out and welding new in.

FTW. Seriously, how bad is it? If you can take a screwdriver and push it through the metal, then you need to fix that. A unitbody chassis, such as the s-chassis, is very sensitive to damage such as that. Your loosing structural rigidity, thus, safety, and at the very least, handling. Now would be a good time to also replace any steering bushings and boots that may also be damaged. If you know a good welding shop, they usually dont charge out the ass for shit like that. At least they dont around here. IDK about where you live. But its worth it.

If it is anything more then some small spots of surface rust, I would just drop the motor in, and use it for a DD and search for a clean rust free 240. If the engine bay is full of rust, more then likely the underbody is going to get nasty also.

if im thinking about the build you are didnt he just cut the entire front end off his rusty car and welded a whole front end on it? it was a coupe right?

yeah, that guy posts as Sockington on SomethingAwful, he had the "build" posted there too. He basically learned to weld from that car.

Sure, it CAN be done, it's just not worth the time if it is past a certain point.
Also, if you are swapping engines anyway, decent 240 shells with bad engines can be had for a penny all day so picking up a different shell just makes more sense.

Anyways, here some pics, not my car, but same problem.
The rust ate through both side of the frame.
is about a 5 inch hold on both sides.
He sayed, the frame would fall apart right when you drive it out of your driveway.

seriously though, the parts with holes rusted thru will have to be cut out about an inch or more back from the rust hole and new metal welded back in. The other stuff that is just surface can be sanded down and get some POR 15 (P. O. R. 15, pour 15, I don't care how you say it) and just put 3 good coats of that one it. POR15 comes in white, black, and grey.

step three--weld in patches--i used 18 gauge---stock is 20 i believe--also cut necessary holes for brake lines afterwards

I will post pictures before my car, after the first restoration and if all goes well God willing this year... my full chassis restoration... Sandblasting, grinding, stitch welding, foam filling and cage :) When I bought the car it was 800 ready for the junkyard hehe.
Don't give up hope, but know what you're getting yourself into. If you expect to pay big bucks anything is possible, just make sure to do it right. If you cheapen out you'll get cheap results in the long run, period.
Otherwise one possibility is to get a better chassis, thats usually the easier choice for most. I just don't want to destroy another s chassis, makes me sad to see them in junkyards.. and I already stripped it out, I don't want the headache of stripping another 240 lol...
