Is there a gasket in there? I can't tell from the pic. It does look like it got tweaked at some point in that car's life. You might be able to double up the gaskets there to fill in the hole or just replace it altogether.

hit it with a torch and flatten them out with a hammer and anvil.
or you can hit them with a grinder if you've got mad skills and have lightweight thin flanges.

IMO you're wasting your money and time fixing that, you should take this opportunity to upgrade and pick up a header, test pipe and catback. Deal with the exhaust leak until then.. But if you're doing it for a DD/smog legal car then I guess do what you have to...

sucks you have to deal with that I hate spending money and time on stuff that doesn't make the car more fun =/. GL...
You might have some success using a ton of that high temp copper RTV in there. I've done that before for some small exhaust leak, it works for a while... Cheap fix... |

I had an exahust leak like that on a car I just needed fixed.
went to autozone and picked up an exhaust leak patch kit basically just came with puddy, I filled the gap and all along the flange with the puddy let it dry and called it a day $10 fix... perfect if you just need it done quick. if you want to be a bit more pro you could try a "Remflex" gasket the suckers are thick and they can compress quite a bit, more than enough to fill your gap IMO... though you have to order them online so that means waiting for shipping... and they're like $8 a gasket (but worth it IMO) they are reusable though... http://www.remflex.com/ |

yeah... that just make sure you slop it on good and thick and all the way around.
it's uber ghetto but FTW if you're going to trash the exhaust soon anyway. I suppose you could take it a bit further and unbolt that part of the exhaust and throw that stuff on thick between the two pipes, then bolt it back up before it hardens... In my case the studs were too rusted to do that and would have needed to be drilled out... I did something similar to that on another car. I had an 02 WRX and I couldn't get the gasket to seal for the life of me so a plumber friend of mind put some high temp goop on the flange faces, we bolted it back up without the gasket and the thing was like a single solid pipe. |

if they just cut the old flanges off and weld on some new ones there's no good way to ensure that they're going to be welded straight they way they were supposed to be. never mind that but your pipe might be bent funny preventing you from getting your aftermarket exhaust pipes to sit properly anyway. If you're concerned about that stuff buy a used header in good condition and throw a good quality gasket in there. I thought you were going to replace the whole dam thing anyway? |

I suppose it doesn't matter what you do to fix this as long as you replace the header and CAT at the same time
though finding someone with a used header in good shape shouldn't be difficult at all... crap I see people practically GIVING them away. |
