I figured I would post up what I have been working on over the past year. I have owned several import cars in the past including a couple 350Z's and a few 240sx's and recently started diving into the LS world with a C5 corvette. The vette is a fantastic driving car and makes great power very little money, and unmatched reliability. However, there was always a lack of interest for me in the body and interior side of things, as well as the community in general. The 90's era imports have a special place in my heart, and the ability to create a car with the monster V8 power and reliability in a lightweight chassis peaked my interest. Enter the FD RX-7.

For the longest time I have wanted to pursue a project with an FD and it wasn't until recently that i was able to jump on a deal for a roller chassis from Texas. I had my mind made up before I even bought the car, that an LS would find it's home in the chassis. It was a perfect candidate: R1 model with low miles, fresh paint, and all the rotary shenanigans had already been pulled out. I do love a nice rotary, but for me this project is about making my dream car, which is an LS FD. All the benefits of the reliable torque from a V8 and the elegant, agile chassis of the rx-7 combined into one. After a trip down to Texas (a 12 hr drive) I had the project strapped on a trailer and on its way home. :2f2f:

The R1 model was a must for me, at 6'1" I was unable to fit a helmet on in a sunroof FD. Not to mention the roof line without the sunroof has a slight dip that adds to the unique curvy look of the FD. The roller I found was extremely complete, with all interior items included as well. I am thankful I was able to find such a clean slate to start with.

I was able to start looking through the engine bay and seeing what all else had to be done, and the hours of research had begun to prepare myself to install an LS3 into the chassis. My overall plans for the build are to do it once and do it right, my OCD will help keep my cleanliness of the build in line. Ideal setup will be for a road course, but would like to keep it as streetable as possible.

My first plan of attack was to strip out the chassis and remove everything in the bay to prepare for paint. This involved pulling that horse show front harness out (huge pain) and taking out all the factory brake lines. this engine bay has been painted previously, but it was done when the engine was in the car so it is somewhat of a patchy mess ha.

Rolled it out and removed the dash to get to some of the wire harnesses a little easier. The dash removal alone took a couple hours

Got the front down to bare chassis, in an attempt to start to fill in some holes and do a slight shave of the bay. I don't plan to completely smooth everything out, just a slight clean up.

With everything removed from the engine bay, I was able to give it a good cleaning and started removing some of the unnecessary brackets and holes.

With some help from a buddy, we welded up a lot of the future un-used holes for a bit of a shaved look:

Again, not going for the completely shaved look, just removed the un-used holes so the engine bay is simplified. I grinded everything down and hit it with a coat of rust reformer to keep everything minty until the painter can get ahold of it.

I removed the pedal assemblies and tore them down to rebuild them. It's obvious they used mild steel on these, and a light coat of rust had formed on the surfaces. I ended up soaking everything in apple cider vinegar to remove the rust, which worked amazingly well. I let them soak overnight in about a gallon of it, and they came out looking super fresh! I dried them off and before it could start rusting again I hit them with a coat of rust reformer.

I figured I would go ahead and freshen up the suspension components in front and undercoat the wheel well areas before the car goes off for bay paint. I removed the front a-arm/brake assemblies and gave them a good cleaning. Everything up front is super pro bushings, and Tein flex coilovers. Debating on if I should do a brake upgrade now or down the road.

Yes it does do wonders! I've been using it for a lot of things, especially old rusted bolts

That should be a blast to drive. Nice find on the chassis down here as well. Had been and will always be on of my favorite chassis that came our of Japan....the lookk is timeless.

So unboxing the crate LS3, such a nice looking motor! I thought about buying a used for the longest time, and some deals fell through on some engine/trans combos. I eventually settled about ordered a brand new crate engine, it was not much more money than what used LS3's go for, and of course still has the GM warranty on it.

OSomething that I put on my last LS engine was an ATI dampener, it saves some weight and has a 10% under-drive on it. Will be a great piece to obtain that "quick rev" action i'm going for.

New one is on! The new balancer weighs about 4 lbs where the stock one was about 10lbs. I went ahead and removed the stock manifolds as well since I wont be using them. I decided to go with the Samberg/Ronin subframe assembly, so I installed their fabricated engine mounts. They look really well constructed!

Car came back from the painter looking amazing, the pictures don't do it justice. I started installing all of the brake components when I got it back.

I went ahead and deleted the ABS system, for weight savings and the appearance factor. Not to mention I didn't have any of the sensors and I didn't want to put money into getting the system working. I chose to do the Rotary Shack's hard line abs delete kit, it took some manipulating but ended up fitting great. Installed a new gasket on the Booster and got it fitted up.

One of my goals for the project was to get the engine bay "show worthy". Not only does it look good, but it makes working on the car much more enjoyable when things are nice and tidy.

I went with the Toyota Landcruiser master clutch cylinder. It's beefy. Took minor modification to fit, and I did not end up doing any welding. I used the male to male thread pitch adapter and everything looks like it's going to work. The master cylinder itself is cast iron, should be pretty stout if the seals hold up over time.

I installed the lines, and started working on the subframe. The original subfrm from Mazda needs to be replaced with an aftermarket subframe designed for LS engines. I went with a setup from Ronin, and had the subframe powdercoated from them. Install went okay, I did end up having to grind down some welds on the top of the subframe so that it would sit flush to the chassis rails. I used my grinder and took off the bumps of the welds and all is good!

I had seen some reported failures of the samberg subframe camber rings breaking off. This was mainly due to other root causes such as the front camber bolts loosening up and allowing movement. I requested that Ronin beef up mine with some extra welds (Thanks Ronin!) and they provided. They put some extra beads around the perimeter of the ring.

In addition, I etched in some lines on the back faces of the bolt face to help "grab" the metal on the subframe. When this gets tightened down it should help hold the alignment during hard driving/bumps.

I started working on the fuel system. I had previously emptied the tank, and had no clue of the condition inside. Being a metal tank, the possibility of rust was there, but once I pulled the stock pump I saw that everything was minty fresh! :)

I installed my new fuel pump: a Walbro 400 lph. Should provide plenty for the LS3 even when I do some bolt-ons and cam and such.

I did decide to go ahead and use all new fuel line instead of re-using the factory mazda hard lines. I got a big box of all my aeromotive items:

It was difficult to find a place to mount the huge aeromotive fuel filter, this thing is like the size of a soda can. Should flow excellent. Only spot that would really fit it was the factory filter location above the diff:

Trans has arrived! I went with a Stage 4 T56 Magnum. It is a new unit that has been torn down down and had carbon blocker rings installed and bronze fork pads installed. It's rated for 900rwtq! This one also has a Fbody tailhousing installed for ease of install into the FD chassis.

Clutch also arrived, so I installed it onto the engine. I went with a Mcleod RXT twin disk clutch. It's supposed to hold 1000rwhp and drive like stock. It sure does look pretty tho.

Love the progress, I just finished my LS install on my S14. So far I love the MGW short shifter with my T56, if you need further clearance up front you can run the LS2/Vette water pump which has a shorter pulley and run the spacers to make up the belt alignment. Cant wait to see more! :eek::eek:

Starting fitting up the power steering pump. Since the Fbody power steering pump will over power the factory Mazda steering rack, I bought a Turnone pump reducer to try to get the flow to a more "light" feeling level.

Made my own wire terminals for battery relocation.

Started wiring in the engine. I went with the PSI conversions wire harness. Quality seems spot on and price is great compared to all other harness manufacturers. I 3D printed a hole size reducer so that the 2inch firewall grommet on the harness would mate up to the existing 3inch hole on the FD firewall.

Good call on the heat shielding underneath! I'm running the same engine setup on my S13 and the cabin gets pretty toasty in the summer with the headers running underneath without any shielding. Build looks great!

It's a custom piece made by one of the guys at norotors.com. His name is Mattster, it's a very well made piece created speficially for T56 with MGW shifter in an FD :bigok:

I was able to get some more wiring done, and installed my starter.

I probably over did the heat wrapping, but better to be safe than sorry I figured. I wrapped all the wires that will be anywhere near the headers, and created some brackets to tuck them in close to the block.

Got all my accessories installed, and the intake duct is finalized. The air filter is a corvette style and is tucked down by the radiator core, hidden from view. Here is how the layout of the engine bay will appear. but I am thinking about re-locating the expansion tank to the back side of the firewall to clean it up some more.

I started doing some wiring up front. I had been putting off doing some of the tedious work of trying to hide some of the fuse boxes, and tackle the front headlight/horn harness. I was a long process getting the front section back in and hiding everything. I started with a huge mess and ended up cleaning it up quite a bit:

I ended up doing a full conversion to speedhut gauges, and thought I would share my process. The stock FD gauges are capable of reading the LS signals but extra conversion boxes are needed, and new sensors. I decided to go through and update the gauges to speedhut programmable versions. I was able to retain all the factory housings and bezels for a complete stealth look. I used these sizes:

4.5" Tachometer
4" Speedometer
2-1/16" Oil pressure
2-1/16" Water temp
2-1/16" Fuel gauge

I actually measured the holes, and the 4.5" tach and 4" speedo work perfect. They actually measure out almost identical to the diameter of factory gauges.

So for those of you that dont know, the speedhut gauges include their own bezel (usually aluminum) and their own rings to mount them. They also have a button (if programmable) and their own plexi-glass window. I ditched the plexi-glass window and aluminum bezel in order to make the factory mazda pieces work.

So here is how the speedhut gauges look compared to the stock ones:

I went with the Revolution style gauge with white font. I also had the custom lettering put on to say "RX-7" ($10 option)

I uncliped the clear lense cover and the black plastic backing from the cluster assembly and was left with this:

The stock gauges themselves unbolt from the back. There are about 3 bolts per each of the gauges, and some excess bulbs I removed since the speedhut gauges are pre-lit.

You will notice that these holes are way to small for the larger gauges. I used some side cuts and started making cuts into the edges of the housing. This effectively opens up the holes for the larger gauges. Then I literally threaded the gauge body into the housing.

Once all the gauges are pressed in, I noticed that there are stubs on the edges of each gauge. I will need to drill out the clear lens to accept these protrusions. I put a bit of toothpaste on the tip of edge stub and then lined up the lens so I could see where I needed to drill:

But quickly realized you can't push buttons on the programming for each gauge. I marked "eye-balled" where each of the buttons were with a sharpie, then removed the bezel and drilled it out to accept the speedhut rubber buttons and standoffs.

I only ask because I didnt & now I'm thinking I may need one... of course after I get the motor/trans back in the chassis etc. My master is adjusted as much as I can & i've bled the system a ton but the clutch isnt disengaging 100%.

It is recommended to measure to see if a shim is needed. I noted that many Mcleod users end up with a shim. I know Tick Performance makes some really precises shims.

I did not shim it, I have read that some people have to and some don't. I guess I will see if it's needed. My master cylinder has a lot of adjustment, so I'm thinking I will be okay.

Finally had a warm weekend so a lot of progress was made. I had to remove the intake again in order to get the speedhut oil pressure sender and adapter installed. I also had to slightly trim the firewall lip to help clear the wire harness.

I bought a cheap Pioneer radio to install in the empty hole on the dash, and wired it up. To my surprise the retractable antenna works still.

It was time to fill up the coolant system. I used a AirLift system, which vacuum fills the entire coolant system. I pulled a 30in vacuum on it and it took about 3 full gallons to fill. Zero bubbles and no need to burb the system with this method!

It's getting close!

I started re-installing all of the factory panels and bumper, it took some time to get the body lines correct again. I decided early on that I would delete the factory hood latch, and went with an aero catch setup. The install is a bit of a pain, but I was able to do a clean setup.

Started by drilling a 1.5 inch hole and working off of that.

Time to start the engine! I primed the oil system using a drill pump, and held it at 40 psi for a few minutes and made sure oil got into the valve covers.

My little drill pump jig works will, I put a clear section in to see the oil going through to make sure you're pumping. I will have to upload a video, but the engine fired right up on the first attempt! It's almost ready for the first drive, just have to do a quick alignment in the garage.

I bought the drill pump from harbor freight. Just look for "drill pump" on ebay and I think you'll be able a find a large selection. I fed it directly into the oil galley port above the oil filter.

Bunch of photos! I was able to wash the car for the first time in a year. It moved out under its own power, very promising. Clutch grabbed great, but I lost brake pedal pressure. I think my master cylinder is just bad, it grabbed a little then went to floor like it blew out a seal, got a new one on the way. Bunch of pics in the decent weather! I'm trying to decide on some new wheels. These XXR's honestly look really good and flow well with the FD imo, but they are just too heavy. Thinking about doing a track setup with rpf1's and then a "show" setup with Work S1's or maybe some SSR SP1's. Contemplating on CCW's as well for an all around performance and appearance mix. decisions!

First drive was a success, thoughts so far:

I have never driven an FD until the other day when i first drove my own haha. The seating position is very nice, I am 6'1" and sit comfortably, but thankful I'm not any taller. The steering wheel angle cannot be adjusted, and it does not telescope. It just happens to be in about a perfect spot when the seat is in an upright "drivers" position. Visibility over the front of the car is fantastic, view of the road and the size of the front of the car is very clear, the hood slopes down nicely to help achieve this. It makes the front of the vette seem like a boat with it's looonnngggg hood and front bumper.

I ended up replacing the master cylinder after the first one failed. I bled every corner and they feel amazing now, very grabby. Running Hawk HP pads. The clutch is a twin disk, and has similar clutch feel to my EM1 civic. Very light pedal, will be nice for the long trips through town. Clutch master cylinder is from an 80's landcruiser - very robust.

One of my more favorite things about the car so far are the speedhut gauges, the programmable features and ease of adjustment is very nice. All gauges function and have warning lights that can be adjusted. The look of the gauges make the car feel very "complete".

The only item I ave left to work on, which I will be tackling this weekend, is the exhaust. I have been driving around with small pipe extensions off the headers, brutally loud. I drove it down the street and filled up the tank for the first time, very exciting!

Looks very nice, good work! I will agree, I'm 6'4" and the FD wasn't a good fit, when I do my next one I will have to do a custom seat/steering setup so the wheel isn't so close to my knees! Haha.

Tackled the exhaust this week. Got it up on a buddy's lift and worked for about 20 hours to get this fabbed up, lots of work!

3" Y-Pipe into a vibrant merge into 3.5"
Borla XR1 3.5"
Then at the end there will be an Apexi muffler

I finally got into my appointment at the tuner. I drove the car around for about 100 miles to get things broke in, changed oil, then headed to the dyno tune!

It put down 382hp, which is right in line with what most stock LS3's do on the dyno. More importantly it drives perfect, even with the aggressive RXT clutch. Torque is everywhere!

Thanks! I did go ahead and buy a cam for it ha, I just didn't put it in yet because I want to get used to the power it has now. It's a bit of a handful right now with just 255 tires on it. I can safely bump it up to 275 in the back which should help, but I need to get some suspension items done to help with wheel hop.

I recently scored a diff with 3.90 gears in it, which should also help over the 4.10 I have currently. I'll be installing that soon

Got a lot done this past weekend!

First I swapped out to the newer style 99 spec taillights. They do give it a more modern look, and are more suited to the typical RX-7 jdm look. They are also brighter.

I then adjusted ride height to about where I wanted it and went in for an alignment, made such a huge difference in the way it drives. I had attempted to align in my garage with tape measure but I can only get it so close. Once it was on the rack we could see the rear thrust was completely off. It got dialed in, and now it drives like a whole new car!

I did some driving and test hits and it sure does hook up much better. Still need to roll on the throttle in second, but third is fairly solid now. I ran into an issue with my fuel gauge reading funky. It would bounce to full every now and then, and after some troubleshooting I was able to narrow it down to the sending unit in the tank. I bought a replacement float and resister unit and swapped it in

I brought the car out to its first car show as well, parked next to a buddy in his MKIV Supra. The car got a lot of attention. Although the FD gets dwarfed by the Supra ha, it's small size really shows.

All in all it was a successful weekend and it felt great driving to and from the car show, car is getting so close to getting all the minor bugs worked out. Engine now has about 200 miles on it, and is on its second oil change of break in oil.

Did some interior updates, I was able to score a really nice OE Nardi steering wheel with the red stitching from Japan. It is a hair smaller than the stock FD wheel, which helps give a bit more leg room. The wheel feels super nice in my hands and flows well with the rest of the interior.

Finally had time to do some more driving, I just got back from completing One Lap of America with Toyota (in a Prius lol). My LS3 engine currently has 700 miles on it, and is on the third oil change. I have been taking special care to break in this crate engine:

Initial oil used wen I fired it up was the BR30 Gibbs break in oil
First oil change was at 100 miles using a second change of the break in oil
Second oil change at 300 miles using conventional valvoline oil
Next oil change will be at 1,000 miles and switching over to full synthetic

I did do some break in drives varying the load and rpm, but definitely did not go easy on it. Based upon some research iv'e done, it's best to get the engine up to operating temp and then try to load up the rings quickly to help them seat.

This last oil change I did a full weekend of auto-x, and it was a blast. This was the first outing for the FD, and I was able to place in the top 5 for the weekend. This was even on street tires (200tw RE71), while three others in the top 5 were on slicks. I was super happy with how the car performed.

I picked up a set of RPF1's for track and auto-x duty. They saved me 8 lbs a corner over the XXR's that were on it, you can really feel the weight difference in the car

The first morning on Saturday was a hard rain, but quickly cleared up and the rest of the day was dry.

I went out and did some shake down runs first thing, the tires grip extremely well for being a tiny 255 square setup. I am able to dead hook 2nd gear which was not possible previously. The tein suspension did surprisingly well. With some tweaks to the shocks it was handling predictably.

The second day there was a lot more competition, and the weather was a bit hotter than the previous. On my last run the RE71's did start to get a little greasy and spin a bit. These tires definitely need to be cooled down between runs. Despite being a small auto-x track I was able to hit 70mph (top of second).

I was super impressed with the car's practicality so far, I drove to the event (1.5 hours away) and honestly was not sure how it would do being the first long drive I have taken in the car since completing the build. It rained on the way there and on the way home, but the car made the journey no problem. Ride comfort on the road is not too bad either, and exhaust does not drone. My passenger could have slept if he wanted to lol.

That is impressive. That's even lighter than my partially stripped S13 LS1+T56 that came in at 2760lbs on a quarter tank. How an earth did you get under the original factory weight with a V8 in it?

Contrary to common belief, the all aluminum V8 LS is a tad bit lighter than the rotary engine :keke: but the T56 is a bit heavy

I also used lightweight components light flywheel, and deleted items like ABS and airbags to help reduce weight.

I went to a car show this past week and they had a dyno competition there. I put the FD on the rollers and did a couple runs. With some small changes and a new ported intake manifold I was able to lay down some better number: 434hp and 440trq

It was enough to win a trophy for the highest HP NA V8 at the show!

Finally updates.

LS fest was in early September, and I had a ton of prep work I needed to do. One of the main points being a corner balance and an aggressive auto-x alignment. I was happy with my RE71r tires for now although wider on all 4 would have been desirable, just couldn't source CCW's in time. I took my car to a shop in Louisville, KY called The Winning Formula - they specialize in performance alignments. I told Aaron exactly what I was going to be doing at LS fest and what I expected out of the car. I chose to compete in the Grand Champion Event which consists of two different auto-x set ups, a drag race, and a road course type challenge. I figured this would be a great way to really test the all around performance of my setup.

Here is what Aaron ended up with on the corner balance and alignment. It is a fairly aggressive setup, but a good compromise for all of the events I plan to participate in. He was impressed with the way the car drove, and I could immediately feel a difference once I took it for a spin. Aaron was able to catch some small issues with some joints that had loosened up over the break in period, so I'm thankful he took his time to look over my work. He also raised the rear of the car up 5mm to aid in traction.

I trailered the car back home and went over the rest of my drivetrain components, checking for other fasteners that loosened up any and snugged them all up. I changed oil again, washed the car, and deemed it ready for some abuse!!

LS fest was packed, there were over 200 competitors for the Auto-x. they split them up between two groups (one at each track) to let everyone get their runs in. On the second day we switched locations.

After all the day's festivities I was able to relax while the car show happened. I got a lot of questions and compliments on the swap:

The first night was the drag race. I knew I wanted to see what the car would do, but I was also afraid to break my stock Mazda rear diff and not be able to compete in the next day's races. So I left off idle and completely fugged the 60 foot, but was still satisfied with my time and trap speed despite the slow take off.

My goal is to come back when not on street tires and make a better pass! the event also made it apparent how much the 4.10 rear gear was holding me back. I was having to shift into 5th to cross the 1/4 mile which was killing time and trap speed. The traction is also hard to control with the 4.10 on the track, some courses I had to shift as well. A gear change is in the near future.

All in all, I ended up placing in the top 15% of the entire group based upon the Auto-x times. I was super happy with this, as the cars in front of me were purpose built cars dedicated to auto-x. And I was on the smallest tires at the event ha! It's some good motivation to get a new tire setup and come back next year.

So I made the first road trip in the FD, a trip to Tail of the Dragon. It was my dream to take this car down there at some point, and so glad I did. It was over 1,000 miles round trip, and the car never had a single hiccup. I was able to go with some buddies from work: 2JZGTE IS300, C6Z, and STI swapped RS. All of us were in the same realm of speed, I drove down on my auto-x setup and ripped on the dragon, it was a blast. Pics below.

Put the FD back up and jack stands and I tore everything back apart so I could get the cam ready to go in. I worked with Cam Motion and EPS to get a cam designed that would meet my needs (road course, auto-x). We agreed on a grind that would hold the lobes stable at high RPM and still make some pretty good power up top. 228/240 sized cam.

The I went on to the cam and oil pump. The Cam motion ground cam was made of their 8620 alloy, which has a bronze like finish to it, and it was nicely polished up! It's an impressive looking piece of machined metal!

I primed the engine again, flushed a bunch of oil through it because im super anal about keeping this engine clean, and put on a fresh filter. I overlooked all of my connections for a few minutes to make sure I didn't forget anything and fired it up. It started on the first go, and idled like a champ. I'm on a speed density tune, so it will need some attention at the tuner soon. I am hoping for about 50hp gain and some strong midrange power inceases. Although the cam is somewhat small for most LS3 cams it does have a pretty choppy idle, the volume of the exhaust has increased tremendously. Idle video here:

Took the car to get tuned, it picked up some really good power everywhere in the rpm range! super happy with the cam choice.

New diff! It's a 3.90 gear ratio which will be ideal for me on the 1/4 mile. Previously I was crossing the 1/4 mile in 5th, so the new gears should wind out 4th all the way. Also instead of the torsen it's got the Turbo 2 clutch type diff known for its strength.

I had to do a lot of fender rolling in the front to clear the 18x10.5 with the 285 bridgestones. Pulled them a little too. But they clear!
