1991 Nissan 240sx ka24de
my o2 sensor plug in (engine wire side) melted. I have a new o2 sensor for it but I need to fix the end. Can I just splice in a new end to the car side? Then put thevnew sensor in and connect it?

You should be able to repair the wire and just splice it back together, BUT why did it melt?
If there was a short in your wiring that caused the original meltdown you need to address that first.

I don't have my heat shield and it was resting on the manifold.

so I have to buy a whole new engine harness? it looks like it's just one wire. I was going to cut out the melted part and put a new end on it.

I take that back. Didnt read was engine harness side. You should be able to fix it. Do it properly tho.

cut it where it burned and SOLDER a new piece of wire and a new female butt connector.

do not use butt splices EVER. just solder the wires. wether its on the o2 sensor wire or the engine harness, just solder them and shrink tube it.

WTF.. Where did this idea that solder is the way to go come from? Especially for this connection that will be experiencing a heat and flexing, soldering is one of the worse ways to go..
The proper way to do it is to use an un-insulated butt crimp splice and a piece of heat shrink.. If you want, send me $3 and I'll mail you splices, heat shrink, and show you how to make a crimp that Nasa would approve...
Solder splices.. You guys are funny.. :facepalm:

Honestly, you could twist the wires together, cover it with bubble gum, and have it last 5 years.. That doesn't mean it the right way to do...
But honestly, a lot of methods will work including soldering.. It's just that a crimp splice is a better choice for this application..

I ran into the same problem and noticed it when it was time for a smog. Mine also melted from sitting against the exhaust manifold. Just peel the white casing a bit, solder the new sensor to the exposed piece then properly cover it. Then make sure to secure the wire somewhere away from the manifold.

Yes you can simply connect the one single signal wire to your harness and it will work. Even a 3-wire or 4-wire O2 sensor only needs that 1 single signal wire to be connected for it to work. All other other wires are for ground/power/ground
usually the signal is white. If you are not sure, just buy an $8 random O2 sensor with a single wire from pep boys and use that. I literally just start looking through their O2 sensor boxes until I find a single wire O2 sensor that price checks below $15 and buy it. They are all the same. Then wire that one single wire to the signal wire from the ECU.
