We are building a demo car for our shop. It is Dani's 1992 Nissan S13 240sx Hatchback. Built redtop SR20DET, adjustable suspension, and widebody conversion. Should be in the neighborhood of 350-400 whp/tq. This thing has to be ready in 33 days from the time we are writing this. Triple Crown Drift's Driftoberfest in Colorado is October 19-20. We have quite a lot to do, but we'll get it there. We'll be updating the thread as the build progresses. Looking forward to seeing it all come together. Given you have 33 days to finish I will approve thread. Also IMO if the above is what is supposed to clean like it would be 400X cleaner without the paint down the side.

The last couple days have been simply stripping the car down to the bare chassis so we can start the process of removing sound deadening, seam sealer, and undercoating. Following that will be the new front wheel tubs, along with stitch welding the seams. These cars are decently built cheap sports cars, but they are spot welded together and half of what rigidity they do have comes from the seam sealer. Below are the first pics of the process.

Tubs are beginning to take shape. Just tacked for now. 16g a sheet metal comes from Pacific on Monday to close everything in. Trailer fenders work very well for the tubs, and they help prevent wrinkling a flat sheet that we would try to bend ourselves. Saves a lot of time.

Just got the first of the wheels back from Powder Coating of Montana. Looks great! Gonna have some paint matched to it for the cage and engine bay.

3 days strait of grinding removing all the interior sound deadening and undercoating. The undercoating is quite resilient, and for anyone looking to take it off, I'd recommend paying the extra cash to have it sandblasted or acid dipped so that you can save your back. And if you don't have a lift, forget about it. Not worth it. But between all the sound deadening and the undercoating we saved almost 100 pounds of dead weight, so it was actually well worth the effort. Tonight and tomorrow we are working on the front tubs and the cage. cage will be wrapped up and the car headed to paint ideally early this week. Getting crazy around here!

This is, hands down, the best tool we've found for the undercoating.

You can see the difference it makes. When this goes to paint, it'll look much more professional and it'll be easier to clean the underside.

The mostly cleaned underside. We'll be coating it using POR-15. Stuff dries rock hard and is almost impossible to chip. Should work well with all the gravel they use on the roads here in Montana.

After an hour of trying to cut off the factory tow hooks, we broke out the plasma cutter.

The dust that the undercoating produces is rather substantial. Instead of blowing it all off with the air, we rolled it outside and hosed it down.

finally finished the stitch welding last night. unfortunately, since bozeman doesn't have an acid dip facility large enough for an entire chassis, the seams still contained enough seam sealer to cause problems with welding in certain areas. Fortunately, the contamination can mostly be burned/melted out with a torch. It just takes an incredibly long time. We also were able to prep the rusted areas along the windshield inlay and the passenger rear quarter glass with POR-15. Took every precaution and still ended up with a small amount on my hands. Stuff won't come off so I'll just wait it out. On the up side, the rust is taken care of and looks great! Cant wait to do the underside with POR-15.

Today is onto the front tubs, and then the cage. Dropped of the CP pistons to Wes at Internal Combustion Machine and should have the block back soon. Looking forward to making more progress! Paint has arrived and it looks AWESOME. I'll try and get some photos of it today.

The CP 9:1 86.5mm pistons. Best quality control I've ever seen from a piston company.

Are you guys familiar with Black Smoke LLC out there in Bozeman? My cousin works there and her BF owns it. She told me there is a 240 shop next door, so I was just curious lol.

Haha. Steff! Kenny is a great guy and seems to stay pretty busy. The two of them are good people. And yes, we would be the "240 shop" next door.

Yesterday and last night was devoted to the front wheel tubs. I picked up a couple trailer fenders to use as they are curved from the factory and adds quite a bit of quality to have the curved edge bent, not welded. Using the CAD skills I've acquired over the years (cardboard aided design) we cut the fenders into shape, and assembled the sheet metal around them to close off the engine bay. For anyone wondering, the tubs allow for much greater steering angle without contacting the factory bodywork. Sent off our front knuckles to GSR Autosport in Lake Forest, CA to be modified for further increases in angle. They have a jig based on the driftworks knuckles and they can correct for roll center. Plus, GSR is much cheaper than most of the other highly known knuckles modifying companies out there. Enough plugging, now for the pictures.

After some research, we decided to add some support from the top of the tubs to the strut towers. Word is that some guys have been having issues with stress fractures in their welds at this juncture. Extra support can't hurt.

Last couple days have been rather hectic. Running a shop while doing a record-time build is proving difficult. Finished off the tubs, and started on the cage, but had to take a while to handle some business issues. Here is the first part of the cage build.

Baileigh makes the best notcher out there, in my opinion. Lots of them work very well, but this particular one is thin and grips tubing along bends very easily and allows rotation very easily. The other benders I've used have been more difficult to perform simple adjustments. I love this thing.

I use the extra tripods I have laying around from 10 years of video production to finitely adjust the height on the bar support for the bender. This lets me keep the bends perfectly level and take some strain off of the bender and the die.

Main hoop finished, using the flat floor and straight line method. fits like a glove. So tight that we have to ratchet the ends to get it to fit in.

The A-pillar bars are the most difficult bars to bend since they are compound bends. I used some extra tubing laying around to tack up a template and get as close as possible to the angles and rotation that we needed.

Was able to translate all the template angles into bends and the final 21 degree rotation for the front bar. Doing it this way takes more time than a halo, which eliminates the compound bends, but I think this looks more professional and while it may not be any measurable amount of safety increase, I feel it is a safer method, as you eliminate welds in two very critical corners of the cage.

Yesterday was pretty hectic. Managed to get the rear shock towers reenforced, and a couple more bars in place. Didn't get nearly as far as I was hoping, but tonight will hopefully see the final welding of the cage, and the door bars as well. Here's to some good luck from the car gods.

You can really see the difference they make. Not the most aesthetic pieces I've ever made, but they'll withstand an impact from the moon, so we should do alright in the event of a crash.

Got the windshield bar bent up, with a slight bend to help raise it out of my eye level (since I'm 6'4") and hug the roofline better. The triangulation bars turned out well, and will help stiffen up this critical point in the cage.

Moved onto the rear bars. It was super late so I neglected to take photos of the build process, but here is the finished product. I would like to have gone in further with the secondary supports, but as this is a street car and Montana law is very rudimentary, I have to allow ample viewing area for the rear view mirror. In case you're wondering, Montana DOES NOT have smog laws. The only laws we do have state that you must have a windshield, wipers, working head/tail/turn lamps, and a seatbelt if the car was manufactured after 1965. How awesome is that? No more modified exhaust tickets, no fix-it tickets, and no smog to pass! Just a REALLY long way to drive for events. :)

Final project of the night was the main hoop base spreader bar. As MotoIQ pointed out in a previous article, this bar is missing in many poorly built race/drift cars. It provides a large level of protection from intrusion into the cabin's critical zone in the event of a side impact.

Wow. Here comes a long one...

2 or 3 days ago (I honestly can't remember) we were supposed to get the car to the painters, who are already doing us a massive favor by painting this bad boy in record time. We weren't ready until tonight. Everything went on hold, including the updates, so my apologies for that. Without further ado...


With the main hoop in, I could finally start doing the supports and harness bars. getting a good fit at the main hoop's bend, and getting 3 other tubes to join at the same place is NOT an easy thing to do. A multitude of failed attempts and grinding dust can attest to that. Thankfully, I had my PipeMaster, but even with that thing it proved pretty difficult.

The bars ended up fitting well after hours and hours of fine tuning, and the main hoop is strong enough to handle a passenger in most series' tech inspections.

The Baileigh notcher was an absolute GODSEND! This thing is cake to use and doesn't care what you throw at it, it just clamps up and lets you adjust everything. Saved me tons of time and frustration. Big thanks to Baileigh for this thing.

With all the bars complete, it was finally time to start welding! I was excited until I remembered how tight I made the cage to everything. This meant no option, but to drop the cage through the floor, or cut off the roof. We opted for cutting the floor for obvious reasons.

In the interest of time, we opted to MIG the cage, instead of TIG. I always prefer TIG to MIG, but when it comes to speed, MIG can't be touched. Set the settings, pull the trigger, focus on pattern. Plus it helps conserve a lot of your personal energy that goes into the TIG process. That helped me stay awake and alert for longer each night. I think the welds turned out alright. Not as pretty as my TIG, but should do the job well.

Dani picked up some fabric to upholster the interior pieces, including the dash and door panels, as well as some accent pieces, such as the shift boot she plans on making out of the red material.

With the top welds completed, we grabbed a solid ratchet strap, and pulled the bases of the hoop together after tacking the base plates to them. This was after raising the entire cage assembly through the floor and sliding the base plates under the front 4 mounting points, of course.

While I was busy welding, Dani started the upholstery of the door panels. The cloth came right off, but the foam behind it was another story. Thankfully, Camber was there to help.

The baseplates in their mostly finished state. I'm not super thrilled with how some of the welds turned out. Since we weren't able to acid tank the chassis, we couldn't get all of the seam sealer out of the seams. Often times, I'd have a ton of spatter and contamination in the welds. It's fairly easy to see which welds were more subject to this than others. They are however, quite beefy and should hold up very well in the event of a crash.

Once the base plates were in, we moved on to mounting the bars in the rear, which I don't have pictures of, and then mounting the bars in the main hoop.

With the bars done, we moved onto gussets. Dani made templates for the A-pillars, and for the center section of the main hoop. I think they turned out pretty well.

The front of the unibody where the factory bumper attached is pretty weak sheet metal. Plus, we had the added holes from cutting out the tow hooks. I had to get some plate steel and make more templates to reenforce the front end assembly. This is also where we'll be attaching our bash bar, which will hold our bumper, intercooler, oil cooler, etc. It will be removable via the 4 mounting points you see. I decided to weld the nuts on the front of the plate rather than the back, as in the event of a crash (which is drifting will likely happen) I'd prefer the nuts to sheer off the plate and allow me to weld on new ones, rather than have to cut off the plate and weld on a new one. Might not make a big difference, but time will tell. Unfortunately, it was the same story as the base plates with the welds here. Thankfully this is an area where grinding welds isn't frowned upon.

Many will notice the low height of the door bars. Since this is a street-driven vehicle, we were aiming to maintain some level of easy entry/exit, while still providing a solid bar to protect the occupants.

The lower bar follows what a lower bar would normally do. We did however, move the contact point of both tubes back slightly. Again, to aid in entry/exit. You'll also notice that we run two uninterrupted bars, rather than the more common "X" pattern door bars. This way, you have two complete bars, rather than just one with the support of two half bars. This is much safer in the event of a side impact, and quite frankly, is the only way a proper door bar should be built, but I digress.

While Dani started working on templates for the door bar gussets, our friend Matt had graciously spent the time to make some brackets to weld the factory dash bar to the cage. We kept the factory dash bar to help speed up installation of the interior, and also because it is made of the the same material we built the cage out of. This design is considerably weaker than a true dash bar, but with the extra support we've built into the cage and into the chassis, we should be more than safe.

Once I was done there, Dani had a template for me to cut out. This is what we ended up with for the door bar gusset. One solid piece looks much more professional than multiple pieces. It takes great care and effort to do it this way, but definitely pays off in the end. And it also happens to provide much needed support to the door bars. Win win!

At this point, the car was on the lift and I couldn't open the driver door far enough to finish the welds on the driver's side door bars. Since taking off a door isn't really a one person job, I asked Dani to help out. Unfortunately (or fortunately, for me) she had just gotten out of the shower. She grabbed some rubber gloves and the impact gun and zapped them off for me while I held the door. Door was now off, and she was still clean. Problem solved!

The final door bars look great and are wicked strong as well. Hopefully we'll never have to test them out, but if we ever do, I'm very confident in their construction.

Tomorrow the car goes to paint, and I get the block back from the machine shop! tomorrow will be all about setting ring gaps for the CP piston rings, and getting the engine ready to go back together. Paint is finally happening! Getting really excited to see everything come together. Should be getting the chassis back from paint late this week and the parts from Powder Coating of Montana will be coming in about the same time. Should give us a few days to assemble everything. This week is engine build crunch time. Down to the wire!

Last couple days have been entirely paint. Cage is finished and looks awesome. And the Powder coating matches the paint EXACTLY! Speaking of which...

Parts just got back from Powder Coating of Montana! These are looking awesome! Super excited to get everything on the car. Interior gets paint tonight, and the following two days are for exterior paint, then we'll have her back and start the assembly. Here's to hoping the shims and bearing we have for the block/head are the right ones!

What did you use to get the bottom so clean?

It's a product called POR-15. Stuff isn't cheap and the prep work is a pain, but it's turned out really well. Looks glossy like there is clear coat on it and all we did was one quick and dirty coat. It cures SUPER hard so should help protect from rock chips, scratches, etc. It's damn near impossible to scratch the stuff without a knife. Very impressed. The biggest pain was grinding all the rubberized undercoating off. Took 3 days on a lift with a grinder and a wire wheel. Not fun, but we think it was worth it.

No, although I do have an s15 conversion, it's on a 90 hatch. The car you are referring to was my friend Jason's I believe, although he's not military. It was a 95 or 96 and you are right it was ery clean, very thurough, very completely built grip platform. He sold it before I got back from a deployment or I would have bought it. Anyways, keep the pics coming, I enjoy your mad dash to the finish with attention to detail approach.

Not much time left, so the updates will be quick and dirty. Here's the goodies...

I'll be working on the rings tonight and finishing the assembly of the pistons/rods as well. While I'm doing that, the guys next door finished the interior and painted the body and roof. The black on the roof and a-pillars got a bit of overspray from the metallic silver, but turned out SUPER cool. Dodged a bullet there. The black looks just like the mercedes black with a tinge of metallic/flake. It really pops.

Should be fun to watch people try and grab it when it's parked downtown on a friday night. If you see it around, try and fool someone into grabbing it. :)

Wes always does his machine work well, but to give you an idea of how well it's performed, and how professional he really is, check out the readings on our crank main journals. Absolutely PERFECT! For those of you with SR knowledge, yes it is a hair larger than normally desired, but is still within spec, and helps us run our thicker oil.

We run exclusively Schaeffer products, and after the break in, we'll be using their Supreme 9000 5W50 racing oil. The stuff is unreal. Puts Mobil 1 to shame, and I've used Mobil 1 my whole life. In breakdown, and lubricity tests, I've personally seen Schaeffer's absolutely destroy damn near any oil you can name. Even the grade IV oils. Royal Purple, Mobil 1, Motul, Eneos, Valvoline, Castrol, anything we threw at it wasn't even a comparison. The only one that came close was Joe Gibbs, which I guess is why the Nascar Valvoline team gets shipments of unmarked barrels of Joe Gibbs in the middle of the night ;). Anyways I'm excited to run the Schaeffer's stuff. If you can drain the oil out of a chevy 350, put a brick on the gas pedal, and run at the limit for almost 4 minutes, you've got my vote for a quality oil. I'll keep you all posted on how it performs throughout the course of this car's life.

That 20 spot reminds me of this guy in Billings who used something like 180 $1 bills on this blue mazda lowrider in billings on the front end, then cut them into a flame pattern, then cleared coated. It was a bit over kill, I like the subtleness of your 20 better. Should be fun to sit on a bar patio and watch the drunks.

The last week or so has been absolutely crazy. We were slammed trying to get the car done, and ended up leaving for Colorado over two days late. Drove all night and got to Golden at 7:30AM. Just enough time to get the car off the trailer and do a few last minute touches and an alignment to get the car to the dyno at Mac Autosport in Parker, CO. Unfortunately, our timetable didn't allow us much time to drive the car and break in the engine. So we ended up having to tune the car with only 50 miles on the engine. It put down great power, despite being only on wastegate pressure (12 psi) and once we get some new rings in, and break it in properly, we'll turn the boost up to 18-20 psi, and should be making 420-450 whp. Considering that's at 4,800 ft elevation, that's a pretty respectable number. For now, the car made 338hp on pump gas. The guys at MAC helped us out BIG TIME and allowed us to use their shop to do some late night fixes. The brakes were not working properly, so we bled them 4 more times in an attempt to remove more air. We replaced the master cylinder to no avail. The following day, we went to a Denver junkyard and grabbed a brake booster, hoping it would solve the problem, but it didn't. With minimal brakes, we decided to drive the car to the track to put some more mileage on the engine before running it hard. Once on the highway, the fuel pump cut out and we lost all fuel pressure. The old blue plug in the trunk was knackered, and wouldn't hold voltage. So we went back, grabbed the trailer, and loaded up the car. We finally arrived at Colorado National Speedway around 8PM on Friday. We had resigned to not run the car at that point. However, we met some locals who offered to let us use their pressure bleeder the following morning, and with high hopes, we agreed to give it one last whirl. The following morning, we pressure bled the brakes, and it helped a bit, but still didn't have full line pressure. The engine was now idling on only 3 cylinders, but running smoothly at speed. We made the decision to try drifting the car despite low compression. After each run our compression was lower than before, so we knew the rings hadn't seated properly. The damage was already done so we decided to run it until it lost power. Our first time on the track happened to be during qualifying, and despite low compression, and misfiring in cylinder 1, we qualified 11th. We then went against a local driver, Kasey Kohl, and managed to move on to the top 8, where we met with Frank in his 2jz sc300. Our first run with frank we stayed close, and had an advantage, but the second run we lost all power and couldn't slide the bank, giving Frank the win. We are still excited to have built a driving car in 35 days and to have made it to the top 8 against some pretty solid drivers. We'll make it back next year with a fully functioning car and hopefully we'll do even better!

Big thanks to everyone who helped us out on the build. We still have more progress to make, but the updates will be much slower at this point. Remainder of the vinyls go on and then the car goes to Good Vibrations for a killer sound system. Once it's back we'll tear the engine and harness apart and rebuild both. The harness will likely be ditched in favor of a custom one we'll make ourselves. We are debating on Air Conditioning at this point, but it is still in the works. Heat will be a must. We will keep you all posted as things come together.

Decided to run the car, and made it to the top 16 ceremonies. We were thrilled to even be in the show, even if we didn't advance.

After the day was over, we headed out to grab some dinner with family before leaving the following morning. The 4 of us had a blast on the trip despite the high levels of stress and frustration. Dani and I would like to thank Chelle and Matt for coming with us and for being key members of the team. Couldn't have done any of it without them.

After all was said and done we are very pleased with our first showing with the car. This winter will allow us to work out several kinks, and get the car in tip top shape for next season. With the suspension as dialed in as it already is, I think we've got a solid chance to do very well at some local events as well as the ones we'll travel to. Car went into the local stereo shop, Good Vibrations on Friday. They have some pretty cool things planned. When we get it back I'll post up some more pictures. Once it comes back we'll be tearing apart the engine to do rings again, and redoing the entire harness, along with finally installing heat, and interior panels including the headliner.
