Austin's 240 Build

Hey Zilvia, thought I'd share my build with everyone.

I picked up this 1993 240SX hatchback in September for a very fair price. My plan is to turn this 240SX into a competition drift car. It is a pretty clean shell with original paint. The underside has no rust. I also own an automobile detailing company so I decided to work some magic on the very neglected exterior. After a couple compound jobs the paint really started to shine.

When I got it the interior was partially gutted but shortly after purchasing the car I stripped it further ; removing the rear seat belt assemblies, rear speaker decks, rear plastic quarter panels, and various other items that would no longer be needed.
I began preparing the interior for the roll cage. I started by stripping the sound deadening from interior. I have seen many people use dry ice and a hammer to beat the material out of the car. I decided to use a heat gun and a metal scraper to avoid any dings and dents to make the overall finished appearance much cleaner. Yes, it takes alittle longer and doesn’t smell the greatest but it’s free if you have the tools. As for the residue left on the body I used a wire wheel on a grinder and it works wonders. Cleans the surface very effectively and kills two birds with one stone as I will have to prep the surfaces for welding anyway. The past couple of days have been very cold with temperatures in the teens so I haven’t had much time to work on the car. Today was in the 40’s so I decided to get out there and make some more progress. I decided to remove the center console and dashboard to gain access to more of the sound deadening as well as the heater core because I am not running heat or air conditioning. Nissan must have had plenty of small children working for them when they squeezed that heater core in there. I had to take it completely apart before even thinking about sliding it out. That thing was a real pain to get out but I managed. I also machined up some temporary hose plugs for the coolant to the heater core.

With all that junk removed from behind the dash I test fitted my hydraulic e-brake. Looks like the handle is alittle too long so I’ll have to trim it down a bit. Here are some pictures from the hydraulic e-brake fabrication.

Today I got some more work done. I decided to remove my rear bumper because the tow hook was denting the top of my exhaust. Started with the (4) 14mm bolts in the cabin and the (3) 10mm bolts on either side. Then I removed the strange vent on the passenger side. Went to pull the bumper off and the right side slid right out and the left side was not budging. Went back under the car to discover the very rusty, very seized couple of bolts holding the exhaust hanger bracket to the bumper support. The two on the bottom were so bad we air chiseled them out. The other couple on the sides I got out with an air ratchet. The bumper then slid right out with the big heavy bumper support. I plan on using the four in cabin bolt holes as mounting points for a custom chromoly crash bar.

Here I am making templates for aluminum dash inserts. Then plasma cut them out of a sheet of aluminum.

Surprisingly spot shot works very well. DP also makes a product DP Carpet and Upholstery cleaner that works very well. If you want to get them perfect though you need a hot water extractor.

Why do you need to press it for yourself? You could easily do it to the engine bay itself and throw an upper strut bar and rear strut bar and trunk brace if you felt like it.

But seriously it's not like it's going to make the most noticeable difference in the world when flipping the car side to side. I just don't see the point of doing it to a car that is used strictly for drifting unless he's trying to compete on some national level and never crashes.

Any pro drift cars completely stitch welded?

Reason why I ask is Flybert rotisseried his s13 chassis stitch welded the whole thing, let his brother drive it around the track went into a ditch bam. Head on impact with frame rail.

Update; been working on machining up a set of aluminum subframe bushings. This should fix the notorious clunk and improve handling. Each set is eight pieces 4 tops and 4 bottoms. I made two sets so if anyone is interested in the other set let me know. Enjoy.

Update time!

Decided to take my coilovers out because they have been neglected for along time based on the amount of grime on them. Forgot to take pictures of the front coilovers before I cleaned them up but they were in worse shape than the rears. Rubber spring seats were busted, threads were very filthy and the springs were rusty. I called D2 to find out the spring rates and to my surprise they were pretty decent at 8.7kg in the front and 7.2kg in the rear. Here are some pictures.

I plan on getting rid of that foam wing. I'm not sure that the wing is even bolted on so there may not be any holes, however, if there are I will weld them up and grind them down. I'm leaning towards a bigger wing though.

I used a DeWalt wire wheel to strip the paint and the residue from the sound deadening. For some of the tougher spots I used a bronze wire wheel on the end of a drill. It does take some time and patience.

Update!

Got our bender in the other day. Decided to do things right the first time and went with the JD2 Model 4 hydraulic bender. Also bought dies for 1", 1.5", 1 5/8", and 1 3/4" tubing. It was like Christmas when the UPS man showed up with 8 packages :wiggle:. Also picked up my cage material, 1.5" x .109 DOM. Not the bare minimum and not overkill. Had to fabricate a stand for the bender. This thing has a massive degree ring, truly an amazing piece of equipment. Here are some pictures.

Glad to hear that! The pro tools bender was my other option in the beginning as well, looks like a quality piece as well. How do you like it? What notcher did you go with? Yeah all this equipment will more than pay for itself with a few jobs.

Update!

Finally had some nice days this past week to work on the car. Got alot of work done. Fabricated some exhaust hangers to replace the rusted stock hangers and brackets and utilized the stock mounting holes for a clean install. Also cut the cat hump out and replaced it with formed sheet metal to achieve a low seating position. Also fabricated some custom rails for my new seat. Getting all that geometry correct was a pain. After many hours of test fitting and modification we wound up getting the rails within .2 of a degree level. The seat rail is much beefier than most rails I have seen and I won't be worried about what is holding my seat in place. Here are some pics, enjoy.

The measurements will be different on every car. There are tons of factors that go into making the rail. Even if you have an S13 hatch and the same seat, the numbers will be different.

Decided to test out my new HVLP gun and spray my seat rail. It works absolutely amazing. I shot 3-4 coats of primer, then 3-4 coats of jet black, followed by some flake. Looks outrageous in person.

Got alittle work done to my cage and finished up the white S14. I got the main hoop, halo, and A-pillar bars all welded together. Finished the S14 tubular front, primed, and shot the engine bay! Enjoy!

Thanks for the comments everyone! I have been very busy with many customers, however, I have made some progress on my roll cage. I have gotten all the cage pads welded to the chassis and cut and notched most of the pieces. It's all coming together now. Pictures upon more progress. I just finished a seat rail for Recaro SRD's that sits way lower than the Bride MO. Pictures in car soon.

Update!

I've finally had some time to work on my car. I nearly completed the roll cage, the only pieces remaining are door bars and possibly a dash bar. Working in a black car with a bare metal interior while baking on my blacktop driveway in 95+ degree heat proved to be taxing. Virtually all the welding is done out of position. I am very pleased with the outcome though.

Update!

I decided to tackle the rear subframe and get some things out of the way. I dropped the rear subframe and proceeded to completely disassemble it. I scrubbed and power-washed the subframe for hours as it was caked with grime. Once it was clean I decided to paint it with POR15 to prevent it from ever rusting again. While the paint was drying I addressed the differential. I chose to shim my J30 differential for increased locking. When the subframe was dry I painted it with a base coat/clear coat. Then I removed the polyurethane bushings and dropped in the aluminum bushings that I machined. On to the pics!

My post was just a response to his, not meant to start an ebattle over. Side note my resource guides are pretty much the only places to find info on these seats. I still have a ton to update and change, but i dont think there is anyone else in the world who is taking the time to document this stuff and freely share the info with random people. I originally posted that info here due to the old connection between nissan and recaro, i figured some of you would find it useful. I went for years not knowing what the actual model name of the recaro seat that i had in my car was, im sure many of you have too. Thank you man! I actually shot the acrylic enamel right over the POR-15 on the subframe only to find out that it does infact flake off in wonderful sheets hahaha. I'm not to worried about it though because the subframe is subject to plenty of road abuse. I'm almost positive their 'proprietary etch primer' is nothing more than exactly that; self etching primer. So you can save yourself a good amount of money picking up a generic primer rather than their super secret formula.

Leaving the tubs open is fine if you provide supplemental bracing as I did with smellslikecurry's car. The tubular front end was welded to the shock towers and braced vertically from the radiator support thus eliminating any problems with structural rigidity.

If you could collapse that with your finger I'd be impressed. The sides were welded together with the seam on the top of the frame rail in the front. He is currently using them as mounting points for a power steering cooler.

I don't think that has anything to do with it. The purpose of the car is still to ask more from the chassis than is originally equipped. The unibody is an incredibly weak structure, when certain areas are compromised. As an engineer, I disagree.

Sorry for the huge lack of updates! Business has really been picking up lately and have had little time to work on the car. I've been working on making a bunch of mount kits for the LS motor. Here are a few pictures.

You have an amazing collection of tools. This is by far the best garage from a hobbyist I have ever seen in the import scene. Your on the same level as custom hot rod and motorcycle builders as far as fab goes. A tour of your garage and tools is really needed in this thread to show off how the right tools can make a job easier to do. So far I've spotted a lathe, drill press, shop press, mig welder, tig welder, tubing bender, planishing hammer, an english wheel and a bead roller. I only hope to have the tools you have, much less skill.

This is such a huge compliment, thank you. I try to learn something new everyday and better myself as a fabricator. Having the right tool for the job and knowing how to use it makes all the difference. The latest addition to my tool list is a second Invertig 221 and a Torit fume extractor ever since the welding demand has gone through the roof. Stay tuned for an even better piece of equipment coming soon!

Little update here! I have been featured in SA Designs Advanced Automotive Welding book! Very excited about this. I have a a few pages consisting of welding safety, tubing fitment, weld quality, working with titanium, and spot welding. I highly suggest picking this book up if you are interested in learning more about any type of welding. There is tons of information and pictures to better illustrate proper techniques. Looks to me like he custom mounted it.

If that's the case, it really doesn't matter if the rad was for a Semi truck, it's gonna fit however you make it fit :D

I taught him most of it in my sleep. And some (the easy stuff) he picked up from txt books and rest from the man... The legend, his old man...Jim (who I also mentored from a young grasshopper) when he used to custom make the paper clips for Mcgiver.


Sticky Garage only uses HRE FAB for all their metal fab work because there is no other comparison in quality when ur looking for flawless work and guys that will always stand by every weld.

Wow, just read through this entire thread again. Now we are into 2017 boy time flies! Thanks for everyone who subscribed and supported the build.
